My bbk should be sitting at the house when I get home, so I'm probably going to ask you a few questions.

So there is a hole that needs drilled out for a larger bolt? What is the stock hole size?
Both the mounting holes for the rear calipers need to be opened up. I think stock is M10 & new calipers/bolts are M12. I took calipers measured new bolt diameter & found a bit a hair bigger. Then found a bit that was slightly bigger than the hole in the knuckle. I ran all the bits in between the 2 through the knuckle. It should minimize the chance of bit binding or drilling at an angle. It still grabbed on me & snapped a tip off. Luckily the tip came out pretty easy & I just stepped up to the next size.

And what did you use to grind out the inside of the rear caliper? I didn't know that was necessary also. Perhaps it won't be with my e60 rear discs.
A die ginder w/ a ball ended bit. I also had to take my DA & sand down the inner brake pad a bit to clearance. You may not have to w/ the e60 rotors, but don't be surprised if the inner pad is super tight. If you're gonna have Shawn machine the calipers, have some washers for the mounting bolts or be prepared to cut a little off the ends.

This is the most feedback I have ever seen or heard regarding my machining and installing this setup, thank you for the details. Interesting to hear about the pad thickness on the inside. The second set of calipers I machined the customers asked for 11.5mm backpad, not 12mm for this reason. I never got any feedback whether they had to modify the pads as you mentioned. How much of the pad did you have to take down? You agree that a slightly thinner backpad would have helped that rear inner pad fitting as it came?

Hey Shawn,

I'd guestimate 0.5-1.0mm. I used a DA w/ 80 grit pad; just kept checking fitment until it felt like it wouldn't bind/drag. I'm not sure how much more you can take off the mounting ear before strength becomes an issue. You'd know better than I on that. As far as the clearancing in the rotor valley I did. I'd estimate it needs another 1mm. The problem is the transition/radius where the inside wall meets the surface that goes above the rotor. The transition is too gradual & when I spun the rotor it left a slight groove. IF the caliper was more centered over the rotor this wouldn't be an issue.
